Short answer: Size the plug to the current the equipment actually draws, not to the breaker. Take the equipment rating in kW, divide by voltage and power factor to get amps, then choose the next standard size up: 16A, 32A, 63A or 125A. Match the number of pins to whether you need earth only (3-pin), earth plus neutral (4-pin), or three phases plus neutral and earth (5-pin).
Step 1 - Calculate the real current
For single phase: Amps = kW x 1000 / (Voltage x Power factor). For three phase: Amps = kW x 1000 / (1.732 x Voltage x Power factor). Use 0.8 as power factor if the motor data is unknown.
Example: a 7.5 kW three-phase motor at 400V gives 7500 / (1.732 x 400 x 0.8) = about 13.5A. A 16A plug is adequate. The same motor sized on a 32A plug is money wasted, unless the cable run is long and voltage drop forces an upsizing.
Step 2 - Choose the pin configuration
- 3-pin (2P+E) - single phase, no neutral needed. Small machines, hand tools.
- 4-pin (3P+E) - three phase, no neutral. Motors, pumps, hoists.
- 5-pin (3P+N+E) - three phase with neutral. Equipment with 230V control circuits, heaters with electronics, distribution boards.
A common error is ordering 4-pin for a machine that has a 230V control circuit inside. The control circuit needs a neutral, so the correct part is 5-pin.
Step 3 - Match the voltage colour
- Blue - 200-250V - single phase tools, lighting
- Red - 380-415V - three phase industrial
- Yellow - 100-130V - site tools on UK-style 110V systems
- Green - 50-70V - low voltage, safety lighting
The colour coding is physical keying: a red plug cannot be inserted into a blue socket. This is deliberate and should never be defeated with adaptors.
Step 4 - Check cable and gland size
The cable entry of the plug must accept the cable you are actually using. A 125A plug with a 16 mm2 cable and a loose gland is a fire risk. Confirm the gland range in the datasheet before ordering; if the cable is at the small end, ask the supplier for a reducing insert.
Frequently asked questions
Can I use a 32A plug on a 16A circuit? No. The plug must be rated at or above the circuit current, but the circuit protection must also match the plug. Oversizing the plug while keeping a 16A breaker leaves the connector unprotected against sustained overload.
Do I need 5-pin for a welding machine? Usually yes if the machine has a 230V control or wire feeder. Check the nameplate: if it lists 400V three-phase plus 230V, choose 5-pin.
What is the difference between 63A and 125A industrial plugs? Current rating, conductor cross-section, body size and gland range. They are not interchangeable: the larger series uses a bigger shell and heavier contacts.
